Custom MIL-DTL-38999 Connector Configuration for Next-Generation Aerospace Flight Control Systems
A leading aerospace systems manufacturer was developing a next-generation flight control system for a fixed-wing aircraft platform. The application required an interconnect solution capable of operating reliably under extreme vibration, rapid temperature changes, and exposure to moisture, hydraulic fluids and electromagnetic interference.
The engineering team also needed to simplify procurement by reducing the number of connector variants, whilst ensuring full compliance with aerospace standards.
Using Amphenol’s MIL-DTL-38999 Series III TV connector configurator, engineers were able to specify a connector tailored to the aircraft’s exact electrical and mechanical requirements.
The final configuration included:
- A composite lightweight shell to reduce aircraft weight
- A high-density contact arrangement for multiple flight control signals
- EMI shielding for protection against electromagnetic interference
- Environmental sealing for moisture and contaminant resistance
- A self-locking quick-coupling mechanism to withstand continuous aircraft vibration
- Compatible backshells and cable accessories for simplified installation
The selected configuration met MIL-DTL-38999 Series III requirements while providing the flexibility needed for the aircraft programme. These connectors are designed for harsh aerospace environments, offering advanced EMI shielding and high-temperature operation up to 200°C.
Working closely with the design team, connector configurations were generated using the online configurator before prototype builds commenced. This allowed engineers to:
- Validate connector layouts early in the design cycle
- Standardise connector families across multiple LRUs
- Reduce engineering change requests during qualification
- Accelerate prototype and production builds
The aerospace manufacturer achieved:
- Reduced connector selection time through guided configuration
- Improved installation consistency across aircraft assemblies
- Increased reliability in harsh operating environments
- Lower maintenance requirements due to proven MIL-spec performance
- Simplified inventory management through connector standardisation
- A faster transition from prototype to production
- Rugged, lightweight and highly reliable interconnect solution
- Improved programme efficiency
- Enhanced long-term reliability
- Confidence that every connector assembly would perform throughout the aircraft’s operational life
- Simplified inventory management through standardisation
